I believe Hanks grew the beard before shooting began. The beginning and ending would have been shot last. I remember him accepting an award with the long beard so it was real.

In the making of docs for Castaway they said that the crew took a one year break and reconvened after Hanks grew the beard, etc.

Indeed. I think Zemekis and most of the crew moved onto What Lies Beneath, as Hanks grew the beard, dropped the weight, etc.

The first teaser trailer for Cast Away was attached to What Lies Beneath, if I remember correctly, and it only showed footage pre-crash in the film.

I agree with your hmmm donnachaone. From what I recall they didn't just ask the actor to get off the set, they usually shot them in the head. Infront of the other actors. Thus giving the illusion of loss of the actor.
